The Clarios Meadowbrook facility has sponsored a senior project to address concerns regarding the performance of the current Pilot Dry Clean Room (DCR) operating system. The company produces lithium ion cells for use in automotive and energy storage purposes. Historical performance indicates the system is not currently capable of meeting the new requirements for products under development. To these ends, the sponsor has asked the team to perform an analysis of the current operating state of the system, identify available improvements, and implement resolutions to improve the robustness/stability of the system.

The manufacturing of lithium batteries takes place in ultra-low humidity dry rooms to prevent the lithium from absorbing the humidity from the air which can create a dangerous exothermic chemical reaction. A makeup air unit in a dehumidification system is designed to provide a building with tempered fresh air, both heated and cooled, to offset air that has been removed through process exhaust fans. With the current design, manual adjustment is required for air to be drawn from the standard plant environment or air from outside the plant. To address this issue, indoor and outdoor intake dampers will be automated based on the dew point temperature via sensors that will be implemented on either side of the unit. Additional issues with the current system include a non-conforming dew point specification of -40°F (-40°C) during the summer months and existing gaps due to electoral wire duct and pass throughs between the mezzanine mechanical area and pilot room.

To circumvent these issues, trigger conditions for the small dehumidification unit will optimized to turn on when the dew point temperature inside the Pilot DCR is above -50°F (-45.56°C). This will allow for an automated pre-treat dehumidification process via feedback from sensors after the makeup air unit and after the dehumidification unit when ambient temperature and humidity are above the makeup air units ideal maximum input conditions of 90°F (32.2°C) with 95 gr/lb moisture. With newly implemented algorithm controlling, the system will be able to automatically respond to changing environmental temperature conditions. While, sealing putty will be used to fill the pass-through holes, thereby reducing moisture from the mezzanine leaking into the dry processed air traveling through the plenum. Other methods to reduce possible moisture intake into the DCR were also explored, such as adding isolation dampers to the relief fans as a preventative measure during occasional facility power outages.
