The coal grinding system normally handles a feed size of up to 40 mm, with a typical moisture content of 8–12%. In the vertical roller mill, the material passes between the grinding rollers and table, with operating pressure around 80–100 bar. Hot gases from the clinker cooler or a dedicated hot gas generator are introduced, maintaining a drying temperature of 200–250°C at the mill inlet. The pulverized coal leaves the separator with a fineness of 15% residue on 90 μm, which is suitable for complete combustion in the kiln system. Mill capacity in this setup is around 50–60 tons per hour to match the 5000 TPD clinker requirement.

The production line flow begins at the raw material crushing and homogenization stage. Limestone is usually reduced to below 25 mm in a hammer or impact crusher. Clay, iron ore, and corrective additives are proportioned and fed into a vertical raw mill. After drying and grinding, the raw meal is stored in CF silos with 18,000–20,000 ton capacity. The kiln feed is controlled by gravimetric weigh feeders to maintain consistent chemistry.

The rotary kiln in a 5000 TPD plant has an inner diameter of about 4.8–5.0 m and a length of 70–74 m. The kiln shell temperature is monitored continuously, with average surface values around 280–320°C. The burning zone reaches flame temperatures above 1800°C, while the clinker discharge temperature at the cooler inlet is 1350°C. A grate cooler with 4–5 compartments ensures proper heat recovery and maintains clinker exit temperature below 100°C.

For fuel handling, the TONGLI Babcock & Wilcox similar type vertical roller mill system is designed with explosion venting, CO monitoring, and inertization capability using N₂ injection. The pulverized coal storage bins are equipped with temperature sensors and rotary feeders to prevent accumulation. During kiln startup, auxiliary burners using diesel or heavy oil are applied until stable combustion with pulverized coal is established.

Operation notes highlight the importance of mill differential pressure (usually 600–900 mm water gauge) and separator speed to achieve desired fineness. Kiln operators monitor oxygen content in the kiln exhaust gas (2–3%) and CO levels below 0.1% to confirm complete fuel combustion. Proper mill grinding pressure and gas flow balance also reduce unburnt carbon and minimize CO peaks.

In the finish grinding section, clinker from the cooler is combined with gypsum and possible mineral additives in a cement ball mill or vertical cement mill. The product is Portland cement, typically ground to 3200–3600 cm²/g Blaine surface area. Storage silos with 10,000–12,000 ton capacity feed the packing plant, where cement is dispatched in 50 kg bags or bulk trucks.
