My 2011 Ford Fiesta was making a buzzing sound at startup that I thought was a bad blend door actuator. I pulled the actuator out, tested it, and even tried a new one—but the problem wasn’t as straightforward as it seemed. After inspecting the gears and adjusting the old actuator’s position, I was able to reinstall it and the noise went away.

For now, the fix works and the system is quiet again. In the future, I may check inside the ductwork with a borescope to see if something is blocking the mode door, but this simple adjustment solved the immediate problem.
