1. Disassembly & Initial Cleaning

Vinegar (for mild rust): A multi-day soak in plain white vinegar can break down moderate rust. Check parts frequently and scrub them after removal.

Electrolysis (for heavy rust): This is highly effective for heavy rust without damaging the base metal. It requires a plastic tub, washing soda, sacrificial steel, and a battery charger.

B. Surface Prep
Sanding/Blasting: Once the heavy rust is gone, sand the surfaces smooth. For a professional finish, sandblasting (or media blasting) with fine media is the best way to create a perfect surface profile for paint adhesion.

Final Clean: Wipe all parts down thoroughly with a wax and grease remover or acetone to ensure no residue or contaminants are left behind before applying any finish.

3. Refinishing & Reassembly
This stage brings the tool back to life, both cosmetically and functionally.

A. Refinishing (Paint/Finish)
Paint: For the main cylinder and grip (the larger components), an automotive-grade spray paint or epoxy paint is recommended for durability. A common factory look is a durable gray, black, or blue, often with a different color for the canister body. Always use a good primer first.

Cold Bluing/Browning: For smaller steel parts (like the nozzle tip or parts of the lever mechanism), cold bluing solution can be applied for an authentic, protective, dark finish.

Polishing: Components that were originally polished or plated (like the rod end) can be brought to a high shine with sanding up to high grits (e.g., 1000 or 2000) and then buffed with a compound.

B. Functional Restoration
Seals & Plunger: Check the rubber seal/piston on the follower rod. If it's cracked, hard, or no longer seals tightly, replace it. This is crucial for the gun to draw grease properly.

Springs and Clips: Clean and inspect all springs. If they are heavily rusted or fatigued, replace them to ensure proper function of the pump and the plunger rod return.

C. Reassembly and Test
Lubricate: Lightly lubricate all moving parts (pistons, spring mechanisms, threaded sections) with a small amount of fresh grease before reassembly.

Reassemble: Put the grease gun back together, referencing your disassembly photos.

Load & Test: Load a new grease cartridge or bulk-fill the gun.

Bleed the air: The most critical step. Once the head is partially screwed back onto the cylinder, you need to use the air bleeder valve (a small screw on the head) or depress the plunger mechanism to push trapped air out before tightening the head fully. If you don't do this, the gun will "air lock" and won't pump.

Pump: Test the gun to ensure it dispenses grease smoothly and maintains pressure.
