Elon Musk has pointed out that one of the most difficult hurdles SpaceX faces right now is not a brand-new technology like catching the upper stage or transferring fuel in orbit. Instead, he says the biggest challenge is Starship’s heat shield. At first this might seem odd, because SpaceX already operates the Dragon capsule, which has returned from orbit many times with its own heat shield performing well. The difference is that Starship is a much larger vehicle, designed for full reusability, and that creates new problems.
The heat shield must protect the ship during its fiery return through the atmosphere, when air friction generates extreme heat. On Starship, this protection comes from roughly 18,500 ceramic tiles. Each tile is fixed to the steel structure with small metal pins, leaving a tiny space underneath. This gap allows the tiles to move slightly as the stainless steel expands or contracts with temperature changes, preventing cracks. Beneath the tiles is an insulating layer of ceramic felt that can withstand temperatures up to around 1,000°C.
The tiles are arranged to leave the smallest possible gaps for heat to sneak through, but still spaced enough so they don’t collide when the ship flexes in flight. This method is simpler and more forgiving than the tightly fixed tiles used on the Space Shuttle. The drawback is that while ceramic handles heat very well, it is fragile. After several flights, vibration and repeated heating and cooling can cause tiles to chip, crack, or fall off. Because of this, each flight is followed by a full inspection of every tile, which takes time and drives up costs.
To achieve the goal of launching Starship often and with little downtime, its heat shield needs to survive many re-entries with only minor touch-ups. No spacecraft so far has ever had a heat shield that could be reused over and over without major work, so SpaceX is breaking new ground here. To push durability forward, they’ve started making changes. Photos of Ship 37 reveal new features near the nose cone, small white circles on certain tiles. These appear to be extra protection for spots that get the most heat. Ship 38 has similar features but also shows more pronounced seams between tiles, which may mean SpaceX is using a different bonding or sealing method to hold them more firmly in place and limit heat escape.
